The Problem With Running on Spreadsheets

In Co-Packing, Every Job Is Somebody Else's Product

Your customer owns the product, the specs and often the materials. You own the lines, the labor and the margin. When that data lives in spreadsheets, whiteboards and ERPs, every question costs you a walk to the floor.

Production → Billing A job runs 20 minutes long on a changeover.

Somebody has to decide whether the customer pays for that time. If labor is tracked on paper, nobody knows until the invoice is already out, and the margin on that job is a guess.

Customer Materials → Inventory You receive a shortage of materials.

The line is scheduled and the staff are in. When customer-owned materials and your own packaging live in different spreadsheets, you find the shortage only at the line, not at receiving.

Quality → Customer A customer audit lands on Monday.

They want batch records, line checks and lot codes for the last six months of their product. If those records are on paper, your teams are left scrambling.

Everywhere at Once A brand issues a recall.

They want every lot, every pallet and every ship-to within hours, not days. Prism eLogistics used to need nine hours to build that report. Now the report takes 20 minutes.

Co-packing isn't manufacturing with extra steps. It is a different business, and spreadsheets and ERP customizations were never built to run it.

What We Cover

Six Moments. One System.

Every one of these tasks run on the same jobs, the same bills of materials and the same lots. That is what separates a manufacturing operating system from a stack of spreadsheets.

1

The Job Is Running

Most co-packers find out how a job went at the end of the shift, when somebody compiles the paper. Shop Floor tracks every job by line as it runs: output, labor, materials and yield, captured with barcode scanners and mobile-friendly screens instead of clipboards. Production scheduling sits in the same system, so when an order, a material or a line changes, the plan on the floor and the plan in Shop Floor stay the same plan.

2

The Material Has To Be There

Customer-supplied components, your own packaging and finished goods move through receiving, putaway and staging in Shop Floor, scanned at each step. Material planning shows what each scheduled job needs against what is on hand, so a short shipment shows up at receiving instead of at the line. Summit Packaging Solutions reached 97% inventory accuracy after moving production onto Shop Floor.

3

The Check Has To Pass

Line checks, inspections and batch records move from clipboards to the screen on the line, attached to the job and the lot. Summit Packaging Solutions raised batch-record accuracy from 50% on paper to more than 90% after moving quality checks, inbound inspections, training records and lot codes into Nulogy. When a customer program needs more than in-line checks, Quality & Compliance adds audits, nonconformance and corrective action on the same record.

Why One System

In a co-pack plant, the job, the material and the batch record are the same event. Only the spreadsheets split them up.

4

The Lot Has To Be Traceable

Every pallet is scanned from receipt through production to finished goods, so lot genealogy builds itself as the work happens. When a brand calls a recall, the report shows which lots went into which finished goods and where they shipped. Prism eLogistics cut that report from nine hours to 20 minutes, and BCI Packaging traced about 84 pallets for one of its largest customers within three hours.

5

The Invoice Has To Match the Work

Labor and materials are recorded against each job as the job runs, so cost per job is a number instead of an estimate. Capacity LLC uses per-project labor allocation in Shop Floor to staff jobs and price quotes more accurately, and says execution and billing are faster and more accurate as a result. BCI Packaging cut receivables over 90 days from 5% to 0.5%.

The Brand Is on the Phone

Where is my order, how much of my material is left, can you fit in another run. With jobs, inventory and quality records in one place, your team answers on the call. Bell-Carter Packaging gives its customers real-time visibility through EDI integrations and a Nulogy customer portal, and Summit Packaging Solutions sits down with brand customers working from the same numbers they see.

Six moments, one record. The material your customer sent, the job that consumed it, the check that passed it and the pallet that shipped it are the same data, not four spreadsheets you reconcile.

Nora Answers Questions About Your Lines

Nora is the AI assistant built into Smart Factory and Maintenance. For contract manufacturers running Smart Factory on busy lines, Nora answers in plain English from what actually happened: counts, downtime, changeovers and maintenance history, not a report somebody compiled on Friday.

→What was OEE on Line 3 yesterday?
→Which lines lost the most time to changeovers this week?
→Why does Line 5 keep going down?
→Show me overdue maintenance orders.

What Kind of Contract Work You Do

Some of you pack other people's finished product. Some of you make it from raw ingredients. Many do both. The operating system is the same; the first module is not.

Questions We Get

Before You Book Anything

We already have an ERP. Why would we need Shop Floor?

Because ERPs are built for companies that make their own products, and co-packing is a different business. Covering job-by-job labor, customer-owned materials and per-customer billing in an ERP takes expensive customization, and IT usually stops funding it before the floor is covered. Shop Floor is built for co-packing from the ground up and integrates with SAP, Oracle, Microsoft Dynamics, NetSuite and others, so the ERP keeps doing what an ERP does.

We already get production updates. What changes?

Ask how those updates are made. In most plants somebody compiles them from paper and spreadsheets, so by the time they reach you the data is hours old. Shop Floor captures counts, labor and materials at the source with barcode scanners, so the update is the work itself.

How long does implementation take?

Weeks, not months. Staffing Synergies went live on Shop Floor in 30 days, a Nulogy record, and Prism eLogistics went live in under 30 days. Barcode scanners and mobile-friendly screens replace paper from day one, with no hardware install to wait on.

Will our people actually use Shop Floor?

Shop Floor runs on mobile-friendly screens with barcode scanning, so operators scan instead of write. Kinaxia Logistics trains every employee on Shop Floor, and those skills carry across customer accounts. Nulogy Professional Services covers training and any gaps during rollout.

Can our customers see their orders without calling us?

Yes. Bell-Carter Packaging gives its customers real-time visibility through EDI integrations and a Nulogy customer portal, which significantly improved customer service.

Do we have to buy the whole operating system at once?

No. Most co-packers start with Shop Floor and add Smart Factory or Quality & Compliance as lines, sites or customer audit demands grow. Because the modules share the same jobs, materials and lots, the next one is a configuration rather than an integration project.

How long before Shop Floor is doing something useful?

Weeks, not quarters. We would rather show you than promise you. Bring your hardest job to the demo and we will tell you what Shop Floor does about it and what Shop Floor does not.
